If your saying the pedal pumps up and goes hard and stays hard? Id suggest first start off by checking the adjustment of all the brake shoes (6 in total for the whole car). Can I suggest that the Master Cylinder is Toast, you mention that its an "old small bore one" too? How old is old?

I think the cylinder bore is worn for 90% of its stroke and your only getting "some" pressure towards the end of the pedal travel.

For info, if it helps,, Van/Pickup bumpers are roughly 2" shorter at each end, they don't have the larger diametre over-rider holes at all and they are painted silver and not chromed.

Brake shoe return spring might be positioned up side down/ back to front and thus rubbing on the hub?

Sounds to me like an overheating/failing condenser, change your condenser and or CB points at the same time?

I've had a bad experience of AccuSpark ign units sorry Russ. Mine too, was working fine and then one morning last year it just unexpectedly without any warning completely failed. I sent the module unit back to accuspark and in fairness to them they replaced the unit FOC with a complete new packed up...

If you are running the wider Van LP917 4.5J rims you can fit 155 or 165mm tyres. I run 155 tyres on mine (which has Lp917 rims) and I dont get any rubbing on the suspension components or inner arches. I believe 155 are slightly harder to obtain compared to 165mm so most people tend to fit the 165mm ...

I would say it's perfectly normal and nothing to worry about,, it's as dale says above, it's a process called electrolysis, chemical reaction between the aluminium cylinder the copper washers and the brass banjo. The aluminium is just the weaker metal between the three so it corrodes slightly.

The van rear shocks are the same as Volvo 244s. I believe Escort mark 1 estates are the same too.
Fit new oil rubber bushes or Polys in the dampers too.

The way Ive done involves a bit of 2x1" timber, an axle stand and a G-Clamp. With the car jacked up, but Im guessing as youve dismantled the suspension that youve already done that. Use the axle stand and place it between the chassis leg and the gearbox, place the 2x1" timber perpendicular...

Gearboxes are the same. Diffs are different as you say. A 1098cc van has got a 4.55:1 diff , against a saloon runs a 4.22:1.
I've actually put a saloon diff in mine with a saloon Speedo too.

I think the only difference to a saloon is the brake pipe that leads backwards from the master cylinder and goes rearwards to the Flexi pipe union joint on the rear drivers side chassis leg, I think its longer on a LCV. All other pipes (the ones in the engine bay etc Im sure are all the same as salo...

I don't think putting more petrol into the carb throat, will have much affect. The carb is fitted with a tickler, and I held it open in an attempt to flood the carb. We've got loads of petrol at the carb, but none of it is getting through to the cylinders. Oddly cylinders 3 +4 would soak the plugs b...
