I think you need a coat of something else to seal the etch before a top coat, epoxy primer would be a good choice. Personally I'd use exoxy primer then a coat of chassis black enamel as it's not as hard as Smoothrite so less likely to chip. Then finish off with a decent spray on wax, I use Bilt Hamb...

Electrolytic rust removal does seen to work well but I always use citric acid. It's very safe (used in bath bombs so can go down the drain) and if left for long enough, a couple of days maybe, will remove even deep seated rust. It's dead cheap too.

I had a similar problem before the re-build and added a fillet to the bottom edge using a window seal I had in. It pushed between the runners and the glass (no picture of the front bit bit sorry). I had used the softer, comes on a roll, runners so not sure if the normal type will be flexible enough ...

If the dizzy has a black module attached to the side then it's probably off a 90's Mini. I still have the original one on my 91 Cooper and I've rarely had the cap off as when I do everything is clean and how it should be. The modules are available from Mini specialists if needed. I didn't attempt it with the glass fitted but while I was fitting a new wood frame I fitted new seals. I found that prising with thin screw driver pushed up between the seal and the metal frame did the job easily. A smear of red rubber grease helped push the glass and the new seal in nicely. https:/...

I've used Ariel washing powder and hot water in various plastic screen wash and header tanks. Left over night it does a pretty good job. If it's rusty stains then you could also try a spoon full of citric acid if the washing powder doesn't work.

Yes that's the one. I left the hole open where I cut the inlet off, you don't really need the extra holes but as I'd fitted a K&N element I thought the extra air flow would be beneficial. This set up has been proven by Keith Calver to be more efficient than a K&N cone and it's a lot quieter ...

I'm pretty sure that air box will foul on the fuel pump and maybe the battery.
I used a standard Mini air box but cut the inlet tract off and drilled a couple more holes on the outside to allow a bit more air in. You will also need a matching elbow to fit the filter

My traveller was bumped a few years ago and sounds like similar damage to yours.
